Should I put a layer of Marine Tex or 5200 between the sheets?

Man, that's one rough looking transom. I'd definitely be adding another sheet of aluminum over the entire transom, but I'd be most concerned with that bottom seam as it appears to be totally gone with no good aluminum to work with. If it wasn't for the fact it was a 22' MR, I'd almost suggest looking for another restoration candidate. Some of the mob here have done some amazing things, but you're going to have some work into this one.

You might want to form a new transom cover that has a lip or flange that can be attached to the bottom of the hull. Maybe an inside and outside piece. The inside could have the flange to attach to the hull the outside would provide support with a clean look, but not cause a drag in the water.

Seeing that, I would just replace the entire transom sheet. As @MNhunter1 mentioned, you have a couple areas that would need more then just a "standard" patch.

WOW!! thats some pretty bad corrosion. So just thinking out loud, what causes this?
Stray electrical current,galvanic reaction,type of water boat was used in ,aluminum composition used at factory.
I have stripped down 6 aluminum boats and found steel fasteners used and lost under the flooring from factory and never saw this type of damage.
We must be lucky with the clean freshwater of Michigan.
I would say dizzy's damage is caused by stray electric current reacting with fasteners used to attach accessories to transom.

Ocean water and sitting....pressure washer today revealed clean skin and ribs forward of the #3 rib...yay!!...ran out of gas and forgot the gas can...I'll finish up Friday...

Been following along. Transom is rough but the boat as a whole is a gem! Looking forward to your future splash!!

The AL transom skin appears to be eaten up badly by corrosion, I would consider a total skin over. The bottom part concerns me the most on how to cover over that large eaten up area, even by a skin over. Post a pic of the inside, it usually looks the worst as that's where it starts on it's way through the outside.

Did you use a grinder or flapper on those spots? Looks like the AL was damaged by it, if so don't, use a fine wire wheel.

Can you buy 5200 by the quart? LOL. I would solid rivet a 2x2 angle thru the bottom then apply 5200 then rivet the new skin over the old transom.Pay attention to outside edges and holes in old transom and make sure you hit that angle you installed.Maybe install small patches on inside of hull.

So...finished removing the last of the big chunks is by hand...pulled the poly Moeller fuel tank and pulled the additional foam that was under it....check the absolutely stellar craftsmanship of the prior repair....can you guess what the black dots are??

Id guess bolts encrusted in junk, holding on plates on the outside... not sure but either way thats not exactly what you want to see. At the same time it looks pretty solid.

Bolts or Blind rivets? What was being patched? Holes on the exterior you can see?

Any pictures of the craters? I used Vinegar and Ketchup for minor ones too. I did try some rustoleum rust stop, but don't think it did any better then the vinegar/ketchup.

Seriously though, vinegar based ketchup when you want to leave it on and let it soak.

Just mix vinegar with ketchup...let it soak for how long...
