The progress looks great. I notice that the fuel tank rests on top of the stringers and cross members, rather than the hull. Seems like a good approach to keep it up out of any water that may reside along the keel. How is it fastened down ?

my guess it was the brush assembly on the Jetta Alternator. you must have the 2.0, because on the 2.8, the whole front RAD support and facia has to come off to get to the alternator.

Well originally, the tank was just screwed and bolted to the aft cabin wall/rear bulkhead via welded on angle brackets; Two on the top, one on either side. My issue with that, is the bulkhead wasn't really attached in any serious way to the boat. Sort of scary to think about the stress on that, say with a full tank of fuel and bashing through the water at 40mph... :eek:

To remove the tank, i had to sawsall off the two side brackets for clearance, but my plan is to use the engine bay step/floor section that i will make to 'trap' the tank forward, screw/through bolt the top brackets to the new bulkhead to keep the tank roughly in place, and run two 2' wide straps around it in the end. I have access to stainless sheet and lots of aluminum angle from work, so I'll make something up once its back in and positioned.

Oh, oh no... its a whole other world of suck; this car has the 1.9 turbo diesel (pre TDi) :laugh: My buddy has a passat with the 2.8, not fun... Wasn't too bad to remove, really, though it was completely fubar. The brushes, v-reg AND bearings were toast. Looks to be the ORIGINAL unit too.. (this is a 1997... pretty good run i guess..) I had heard a 'new' noise, getting louder over the last few weeks, guess that was it.. but the thing makes so much noise to begin with I couldn't tell what the noise was until it was literally failing completely. Oh well, already done the tranny/clutch, pwr steering lines, starter, front struts/brakes and wheel bearings in the last 6 months..

I hit 240k on my Jetta GLX prior to selling it. other than struts, strut bearings, steering boots, tie rods, wheel bearings, serpentine belt, about 4 belt idlers, and the alternator bushes - the car was original (including the clutch)

do not bolt stainless to aluminum. if you add a bit of salt or other minerals along with moisture, the aluminum will start do disappear due to galvanic corrosion. you could foam the tank in place.

Yes, I realize that.. :rolleyes: Sorry, I was still half asleep while writing that last post.. The plan for straps is to just use straight stainless, with a tab tig'd on the ends, and use a 3-4" bolt to draw them tight down to the bulkhead and engine bay floor/stringers, but I may make the floor section out of an aluminum angle frame, as I want it to be a tight fit to trap the tank.. I can screw/bolt/seal the aluminum to the stringers permanently ( I'm thinking the aluminum will hold its strength over time better than just a piece of plywood), and drop a piece of glass covered ply into the frame that it will get used as the step. Hard to explain without a pic, but the stainless wont touch aluminum anywhere, and will have rubber between it and the tank... thats the plan for now anyway.. :p

Well this sucks... Mother nature is just not cooperating with me. Got some rain last night, turns out I have some leaks somewhere from the bow pulpit area, likely the anchor rope cleat and/or the rope and chain guide.. So i have water running down the keel, and it got the new center stringer and a few bulkheads wet too.. grrrr... so I put another tarp over the front, hoping to stop the intrusion for now.. what happens next? MASSIVE severe thunderstorm just rolled in. Heavy rain, high winds... and my tarp has pretty much had it, so she's gona get wet. :( Also the boat shanty shed is leaking pretty bad, where the structure meets my garage wall... right on the ELECTRICAL box I rigged up in there to run lights.. i reached for it (to go check for water in the boat) and water was literally dripping off it...:facepalm: 'oh... well...I guess i'll go flip that breaker and give up for the night...' :lol:

fix the leaks first. Like a house, has to have a good roof or the rest is just p***ing int he wind.

I would take some time to beef up the enclosure you built for it. It looks like a great idea for an enclosure.

I would LOVE to have something like that for my boat which is much smaller than yours. It sure would be nice to work on it without the worry of rain or getting baked by the sun. My neighbors would shoot me if I built that in my back yard though.

Have you thought about the big aluminum covers they make. I think you can buy them with no sides. They are basically a big aluminum roof. I doubt they make them tall enough for your boat but I dont see why you couldnt build extensions to make it a little taller.

Big Dirty, I suffered the same rain troubles tonight. One thing i learned tonight is this. Black flies dont like resin. When i started mixing they buggered right off. Literally took off. They were biting the sh*t out of me untill i started to glass. Anyway. Looking forward to seeing you start putting this beast back together.

Ya, i thought about that.. if I can catch a break from the rain I'll try to re seal the bow pulpit areas tomorrow, but the pop up cleats on the side are likely part of the problem as well, and will require further cabin demo to get to.. :facepalm:

ya... this one is in my driveway, beside the house... it held up fine through the worst winter in years, but its not so much the structure, just that the tarp has finally given up, (after 5 years of covering boats/sheds) and gotten a bit thin.. I had thought about one of those portable garages, and just add extensions to the side bars...but again, more $$$ to spend, that I'd rather put INTO the boat, not on top of..... :lol:

Hmm... :rolleyes: good to know... black flies arn't too bad around my place, its more the mosquitoes that get me up here.. they will kick down your door and carry you off some nights :faint2: Hopefully the resin is equally offensive to them, I'm planning to be mixing up a fiberglass mess this coming weekend...

Bought my supplies today from a local guy, got a few tips and pointers from the old glasser.. Typical old school guy, real decent and knows a LOT, but hes been doing glass work for 30+ years and I'll bet most of it with next to NO ppe of any sort.. hes a little... uh... odd.. :rolleyes: I was showing him a few pictures of my stringers and bulkheads, how its all laid out and what I'm doing.. he looks at me and says "Hmm...yup, that will work.. real nice work there by the way... what do you do for a living?" :laugh: So I'm feeling pretty good about the project at this point..

Youre doing exactly what I invisioned, sistering the outers, and replacing the keel structure, looks great!...IMO, the motor mounts and transom can be done later on these style hulls, with some more sistering. Get er done man, I miss the fever pitch you have now....it tends to fade with life, so run with it! :D

Ya, I've added some extra pieces there too, that the factory never had.. :lol: I guess they thought a 1/2" piece of ply and a bubble/blob of foam was sufficient to support the hull/outer areas of the fuel tank.. apparently... :rolleyes: And ya, the way I'm doing things I figure I could easily redo motor mounts and transom if necessary at a later date.

Funny, I just turned 35 and I'm sort of worried about it now.. I better get all this stuff done while I'm still able, and a bachelor.. :lol:

Well.. it helps a bit ya...

Although sometimes I think I might NEED an admiral to keep me in check and stop me from doing stupid things... there was a bunch of oil/ewwww stuck to the hull under the engine, and extending a bit forward, about 6" up the keel on both sides... and glass is not gona stick to that, so I got in there with a beer, and a can of brake clean, and went to town scrubbing... about 15 mins later one beer suddenly felt like 10.. :roll: of COURSE i didn't put a mask on... i made it out ok, but had to have a sit down for about 20 and clear the fuzzy head....

Ended up donning a proper mask/respirator, turning on my redneck ceiling fan (you can see it hanging from the rafters in the pic with the VW poking its nose it) and going at it with easy off oven cleaner.. worked like a charm! um.... and now the boat smells lemon fresh! :lol: Also discovered some nuts/bolts, a 1/2" wrench, and some other debris clogging the transom drain plug, so after clearing that all out i hosed it all down, I wiped up the remaining water and had another grinding session..



I also discovered the rear bilge pump hose is cracked.. guess now is the time for a new pump AND hose...

Got all the bits an pieces ready to go back in, rounded edges and labeled as to where and what they do. Also go the side pieces cut and fitted for the main bulkhead. I need to buy a few more sheets of 3/4 to finish that wall, and the cabin floor in the end, but I can start gluing screwing and glassing the main structure any day now.. It really doesn't look like much sitting in a pile...



And of course, like ANY project, this point has come...the mess in the shop has reached critical mass... need to do a major clean up before the glassing starts..



Lots left to go to make this girl float, but i think its still possible this season, if I can carry on and keep at it... long weekend coming up now, gona hope for some decent weather and no more automotive surprises.. :laugh:

Acetone is what ya need to clean her up for glassing, also what I learned was once you get the work space organized, the glassing process will fly very quick. It's worth the time to set your self up well to get good results. I think just like painting, glass work is really all about the prep work, and it's expensive to make mistakes. You most likely hold the record for progress made on any resto I've seen here. Tear down and prep sucks, glassing her back together will be the "fun" part IMO. I'm living vicariously through you, GF just moved in, boat was pushed out to the rental garage across the street, I still can work on her though. Enjoy that young freedom while you can.

Ya, I plan on wiping it all down with acetone before gluing and glassing, but it wouldn't touch the filth that was there.. was likely never cleaned its entire life, as there was no access to the area originally...
