If the pinion bearing hasn't gone south already should find repetitive metal shavings at future gear oil changes. As this is a second hand motor probably the previous owner changed the gearbox components that were installed with inappropriate shims and washers, that's with too darn tight pinions...

Which wot rpm did the motor achieved with a 16 pitched prop while running heavy loaded on flat calm water cond. ? A 15 pitch prop will rev more than a 16 pitched prop. Can compensate that situation adding more passengers or throttling bit less....

Have you replaced the old prop for same new one ? If not, probably the rear prop spacer is too short or different and the back of the prop it's grinding against the front of the prop shaft housing ?
