I agree with EZMOBEE. Lay a heavy coat of PL Premium on your pieces, then clamp them together. You can coat them with resin or even paint them if you want. I think you would be fine using ss bolts in place of the rivets. They should even be stronger. Just make sure your holes are oversized, then filled with 5200. I'm not sure what you mean by Galvanic reaction. The aluminum guys would know this. You'll be surprised how easy this is and you will really fell good when you're on the water knowing YOU did the work and it's safe. Good Luck

I cut a piece of 1/4 aluminum diamond plate for mine and it did look kinda cool but then I found a better use for it. Someday if/when I take the motor off I'll probably put another piece of the diamondplate on there though.

I have decided that I may tackle the transom replacement this weekend. What would be the best thing to use to replace the rivets that come out?

What size rivet do you need? I had to buy a box of 250 for my project so I have a few left over. They are 3/16" aluminum closed head blind rivets with a gripping range of 1/4" - 3/8". PM me and I'll send a bunch if that'll work for you.

Got the Motor off today, it turned into a project itself. Top motor bolts were seized and striped, so ended up having to drill them out. It off going to hopefully get the old wood out tomorrow. Thank you guys for all the encouragement, im going for it and im excited to have it done.

Sounds like you decided to go with wood after all? Sorry about the pics, photobucket seems to have lost the plot, i can always go elsewhere though so if you really need to see em just let me know.....

I got the transom exposed, to my surprise it was only 1 1/4 inch thick not the expected 1 1/2, I am planning on glassing the new wood should I go with a 1 inch wood core and build it up? Or do a 3/4+1/2 wood core with thinner glass?

If you can fit in two sheets of 3/4" without it giving you major headaches then go for it. Otherwise, you'll be fine with the 1 1/4".

If you need a finished thickness of 1 1/4 then the 3/4+1/2 with glass will be too thick by my math unless you think you can fit a bit more into that bottom channel and behind the splashwell without stressing anything and as ez said, creating more problems.....do you really need to glass it?......how about 3/4+1/2 OR 5/8+5/8 and no glass but sealed up well with epoxy resin?

Well I got the old wood out and it had a some areas with complete denigration, I was able to get some 1/8 aluminum so im going with 1" plywood and two 1/8" sheets of aluminum to make the 1 and 1/4. Ill post some pictures of the removal this weekend. While everything is apart I'm going to rewire everything, and replace the tilt and trim motor since its shot.

I did have a question, when using stainless steel hardware to replace the rivets do i need any nylon washers? if so on the outside? Inside? both?
