It's very possible that you weren't getting a good seal. Since you cleaned out the water passages, I think you should be fine. They looked pretty clogged up.

It's the exhaust type like my 6 hp, I think you got it licked with the clogged passages.

i want to thank you guys for the help and encouragement
well, last night i fired her up

nothing.
im still getting alot of bubbles what seams to be coming from below. im at a lost here.
i noticed when i separated the lower unit from the upper once again, there was some residue maybe a sealant that connected the two. i put some sealant down and connected the two again. im gonna take a break tonight and fire her up again tomorrow. im gonna take some more pics if the bubbles are back so please stay tuned. thanks for your patience on helping a newby out.

im also gonna try adding a water pump to push water up the pipe while running to elimnate any theories. im gonna take off the outboard impeller off, will that effect the operation of the motor?

I really can't think of much to add - you have certainly covered the bases better than I did. I had a 3.9, replaced the impeller, nothing out the P hole. Pulled it apart several times, and eventually broke the plastic tube that extends off the top of the pump. I went and bought the water pump kit (instead of just the impeller) which came with several parts including the plastic tube. I put it all back together (isn't lining up the shift linkage fun in that tiny space), and water barely trickled out the P Hole. I ran it for a while, it ran cool. I ran it like that for 3 years and it never overheated. I sold it last fall for a Merc 60, and have kicked my self ever since (the 3.9 was a great runner, the 6 - not so much). The 60 is going up for sale this spring, and I'm going to look for another 39.

Good luck with it, keep at it. It's a great little motor.

Did you look at what I suggested, the grommets in the lower unit that connect the pickup tube?

thanks for chiming in. yeah, im trying to get this little motor fixed because im gonna use this for my inflatable tender so i can head to the beach off from my bayliner capri. i like it cuz it really light and compact.

hey bktheking, yes, i checked the grommets and it seems to keep the seal fine. thanks for reminding me, i wanted to ask where abouts did you pick these up? its getting harder and harder to find parts for this motor and ive been 'mcgyvering' a couple things on the way.

well heres the scoop. the gasket sealant solved the bubbles from below. the gasses were escaping below.

i fired her up and all seems well but no stream out of the tell tale.

opened up the cowl and i saw where water was escaping out the area where the powerhead meets the midsection. good sign.

so i unscrewed the screw where it says water flush

and then fired her up.

at least its starting to pee up there. im thinking the powerhead and the midsection are not sealed properly. i had to manually trace out a new gasket for that and i didnt put enough gasket sealant creating water to escape there. i layed more gasket sealant around the area and hopefully that will do the trick. i will wait another day to fire her up and hoping this will solve everything.
curious anyone know off the top of there head what the torque measurements are for the bolts connecting the powerhead to the midsection? i was looking in the manual and not having luck on the torque specifcations. i just tighted hard enough where i think it would be tight. thanks everyone, i can see the light at the end of the tunnel, choo choo like my 2 year old son would say!
