It may have fell down into one of the idle relief ports. Look under the transom shield, there should be 2 round holes about an inch in diameter.
Probably won't hurt a thing if you leave it in there.

ok, well its staying in there. I replaced my impeller today and when I looked at the water pocket cover, I couldn't believe the melted mess it made. I couldn't remove two of the screws due to the plastic housing melting around it. I had to use a chisel to cut the plastic around it until I finally removed it. then it dawned on me, I only bought the water pocket cover gasket, not the housing :frusty: so now i'm leaving that part un assembled until tomorrow. tomorrow I will get the water pocket housing, and the exhaust elbow gasket. then I should finally be done.

on another note, The impeller was definitely the culprit in my overheating issue. when I removed it, it had no blades left. all were nubs, and they were down below blocking the water inlet vents near the propeller. I cleared those out and installed my new impeller (whoo hoo, 1 thing accomplished). but not before losing one of the washers and having to go to auto zone to buy a new one. while there, I bought new spark plugs too cause mine were burnt out. plus then I can start fixing my starting issue.

so tomorrow I will connect the water ears and give it a spin and hope to god it doesn't over heat again. but first, oil change and gear lube.

Consider a pressure test when you get the drive back together (before filling with oil). Peace of mind. Also engine coupler-gimbal bearing alignment check.

whats the difference if its done before the oil change or after?

well, here are a few pics of the hell I went through today. but all worth it.

AHHH yes. the old water pocket cover housing. the pain in my rear end of the day. this thing took the cake. I had to chisel it away with my wood lathe chisel set.

AND I DIDNT BREAK THE BOLTS. WHOO HOOOOO (if these are the bolts everyone was talking about. )

tomorrow, I will get the water pocket housing on and hopefully finish the rest of the work. (wish me luck). hey does anyone know what a pressure test would cost?? roughly..

You don't do a pressure test with oil in the drive. My routine is to do a pressure test with annual "other" maintenance. I actually do two. One after draining oil, before splitting drive for impeller replacement; this is the "as-found" test to see if there is anything else I need to fix. Then a final test after putting the drive together ("as-left") to see if I messed anything up during my maintenance. Like I said...Peace of mind.

Great pics, BTW.... This thread will come in handy to others seeking to address similar problems. Good luck on the reassembly....

Now is a good time to talk about the O-ring on the vertical shaft that goes into the upper drive. General discussion is that you don't need this O-ring, and the newer drives don't even have that groove anymore. The O-ring just gets in your way when you go to put things back together, and as you saw, you had to "fish" it out of the upper splines when you took the drive apart....

Referring to one of the photos.. The one with the old impeller hub (can't call it an impeller anymore ;)) and the new impeller. That means you have a little exploring to do... You need to find the broken pieces of that old impeller... You have the drive apart and the water pocket cover off (good job on that BTW), so you should have that end cleared. You need to check the water line from the bell-housing through the transom to the thermostat housing. If you have an oil cooler in the line, remove it and ensure it's clear. If you don't get all the bits out, they'll end up blocking something and you'll end up with another overheat...

ok, so after a long day of work on the boat putting all these new parts on in 112 degree weather I finally finished. I did remove all the pieces of the old impeller which were down behind the water inlet vents.

I wish I could have said it was easy to do. But unfortunately when I put the outdrive back together and mounted it on to the boat again, I discovered that I was unable to shift out of Drive and into neutral or reverse. so I had to remove the outdrive again, drain the gear lube and separate it again to see what I did wrong. it turned out to be that I had the front smaller spindle turned in the wrong direction (180 degrees backwards) so I turned it around put the out drive back together, mounted it back on the boat filled the gear lube and it worked. after connecting the water ears and starting the motor I saw that it had great suction and it was spitting extremely well. I ran it in drive neutral and reverse, and then I put it in drive and ran it at slightly high RPM's, I did that for a few minutes and did not notice a temperature rise. now all I need to do is change the oil and then I will take it to the lake for a better test run.

you know, my last time out I started noticing I was getting a little water in my bilge as well. my draing plug is new and snug so i'm unsure as to where else It could be coming from. I didn't change the gimbal housing mating surface or O ring because they appeared to be in good condition. so where else could water be making its way in through? I also did not change the gimbal bearing bellows.
