2002 5,7 Mercruiser exhaust manifold keeps cracking - 5 times this summer

For the same cylinder to be in trouble again. Look at the cylinder being damaged somehow. Head gasket leaking water into oil passage ? leaking water into cylinder ? Partly stuck open cylinder valves ? I am starting to feel there are now 2 problems at work. How else can we crack a casting so quickly. AND also mix water INTO the engine oil ?

I could not agree with you more. These complicated cooling systems were the fore runner for the catalytic converter manifold$$$$$.
I never had this kind of cracking as Mart285 is having in over 30 years,

Company ORDERED bad reliability is the new normal in the USA.
Gotta make those monthly payments on the 200' plus yachts somehow.

Agreed that’s why I have a 36 year old boat. Simple simple I think there are 5 hoses in the whole cooling system. Simple points distributor and 4 bbl carb. Starts and runs great very reliable!

All the cracks are in the same area, so it might me linked to the cylinder somehow. After waterlock (2 manifolds ago) engine was taken to small pieces and all good parts were put back. New head gasket, heads refurbished and measured to pressures on all cylinders - all good.
Only thing still not checked is the fuel part :) after that on Monday, I have no clue.
PS - oli is clean as I stopped the engine after having the issue and not starting it anymore. Symptoms: rough idle and RPM fluctuation. Removed the sparks and one was blowing water when running the starter

What brand of manifold is being used for replacements?
Is the cyl head flat & level where the manifold mounts?
How tight are the bolts for the manifold being torqued?
I had a bad over heat once on my engine many years ago and even with the manifolds getting as hot as 375*F on the outside (IR temp gun) they did not crack, took them off tested with Acetone & no leaks, used for another 4 years no problems….these were the OEM OMC batwings V6 exhaust. Something is very odd there!
I would lay a mechanics straightedge across the exhaust ports to make sure all are flat & level. Same with manifold before installing. Also was equal water flow out of the stat housing to each manifold verified? If not one side could be getting very little water. Manifold & elbow temps should be checked with an IR temp gun & compared side to side, both during warm up, idle and after coming off plane. If there are big temp differences then you have to find out why….usually one side is slightly higher but not a huge difference….

Driver is a pro tour boat driver. Hydro locked engine 3 times on a cruise. Finally used shifting to neutral and coasting to a stop to prevent water into the engine. Mechanic error on not using tall enough risers. Easy to do. Hard to see in engine area.

Agreed the static water line must be checked, a critical dimension with inboard exhaust

Sierra and Recmar, both last few trips, rest of the boat is with Recmar

Yes, did not test it with laser on the bench but with light and straight ( can not figure out, how this is called in English) tool it was perfect
How tight are the bolts for the manifold being torqued?
We use torque wrench, should be as required

We swapped thermostat housing between engines, now differences noticed. Also measured with Flir IR gun, all 4 manifolds are +- 5c difference on idle and on full speed, all pipes are equal on temp between engines, water coming out from the side of the boat is on idle 28c on both engines. Can not find any difference on temp or water flow - physically checked all pipes, restrainer and verified that after opening the water, it was flowing freely in.

Like I said - no temp differences found on idle or with 3800 rpm driving. Elbows are always cold, so there is enough water, all 4 manifolds are hot and not really comfortable to touch with the hand, but not burning hot.

Searay has a muffler and water / exhaust outlet is on the side of the boat, so stopping will not be an issue. I have spacers between the elbow and manifold, so it is as high as it could be

Water from from the bottom of the boat inlet until the exit is clear - same amount of water is going thru both engines. Water pump, thermostat casing swapped between engines. New impeller and thermostat added.

The problems started ........AFTER ........ the the marina pulled the engine. Worked on it. Test ran the engine. Then stored it for the winter.
Who & what is draining your money ?
I can not help any farther on this one. Sell the boat when repaired again. Apply the sold boat money to a different boat. Should not be worse than this one.
Edit DO NOT buy a replacement boat from the places doing any of the many repairs !!!!!!!!!!!!!

Is the bottom of the boat FILLING up with water ? Bilge pump not removing water. Could cause this mystery sucking in of water. Boat leans to that side.
Doubt it.

The issue started this summer and engine was removed by me and mechanic due to the oil leak from the bottom of the engine. Me, myself and I are the three guys draining my wallet :)
Selling the boat with the error would make me an a**hole and I do not want to be that guy. I have booked the injector tests for tomorrow and I do hope to find the issue there.

If not - I probably pull the boat out, winterize it and will think about it in January with fresh eyes...

Living in Estonia is making the new boat buying rather difficult - I do like my Searay a lot and there is 0 boats over 30 feet for sale.

no- what do you mean by that? from the restainer towards the waterpump or somewhere else? I am pretty sure that there is enough water and flow is good - at least both engines are pumping same amount of water out

Bilge is dry, I have no leaks on my old Searay :) only cracked manifolds....

What you have just makes no since as to why it's happening. If it was the manifold then why doesn't number 6 have same issue. The hoses are routed the same for both manifolds and in most all cases the port side does get a tad bit hotter the the starboard bank.

Scott's idea may provide some insight into the problem.
Take a short piece of clear hose and place in between the manifold connection and hose, and another piece between elbow and hose. Want to see if there are any bubbles in either hose
