2 3/4" slapped together will be fine thickness for your OB. Some guys put on the "extra" plate on the outside transom, some guys don't.

Should I pre-drill all of my holes and then epoxy or epoxy drill then fill with 3m 5200??

Over drill, fill and re drill is probably best but drill and 5200 isn't at all bad either. Totally up to you but if you do a good job, your kids will be the ones replace that transom. Do a really good job and your grand kids will:)

Re: !963 Starcraft 16ft total remod

Got some work done this weekend. Rub rails removed, flimsy bow gunnel removed, Some dents pounded out, the rivets and seams wire wheeled and prepped for gluvit, and the side storage walls removed. I'm thinking about utilizing the brackets that supported the side storage compartment into that back decking. The brackets are at a good height and run a good length of the boat. I will also use the brackets to support the gunnel and give it more strength. I think then I am going to run carpet from the underside of the outside of the gunnel and wrap it around and then down the inside of the hull . My rubrail was broken and i think this will be the cheapest and best looking option. Then i have to fabricate probably out of plywood a new bow gunnell and front cap to mount a trolling motor.

Transom is bolted in. Gluvit is Applied. And I was messin around with putting in a bow cap. I have to build some gunnels from the old ones up to the cap. I am going to carpet the bow cap and gunnels. There is a 1/4" to 1/2" gap between the plywood and aluminum rail on the bow cap in some spots. There were some factory brackets that I used and I had to cut the plywood to compensate for the thickness of them and the rivets. Its going to get covered with carpet but I was thinking about laying a little fiberglass to connect the two so when I lay the carpet there is no dip in any spots. This is a silly question probably but can you glass to aluminum??Either way with some thick carpet it probably won't matter.

I'd imagine you could glass with epoxy. Poly maybe not so much.

For your bow cap, if it was me, I'd go with marine vinyl instead of carpet. I always thought carpet on the top sides looked a little odd.

Yes I'm going to Gluvit. Unfortunatly I have to order online because the West marine near my house wants $70 dollars for a 2lb container. But I have to wait for decent weather anyways. We were just teased with a day in the 50's then I woke up to fresh snow. Dang!! What are some options for laminating the pieces of plywood together?? I have some epoxy plus i am going to seal the transom with. I imagine I could just use that.

Might be too late now but I print out the pricing where I find it the cheapest and bring it in to West Marine and they have met or beat it every time. (as long as it's U.S.) They have some ridiculous pricing on some items. Like Phantom Black spray paint for $16 a can. Brought in an Amazon price showing $5.99 and they met it.

Got the floors cut, used ladders to support the front deck. Cut out some gunnels and painted and sealed most of the wood. Still have more wood to cut for the vertical areas on the deck. I really need to sell my other boat to buy carpet and steering and other stuff. Also decided to just put the splashwell back in rather than deck the rear. Cheaper lighter and quicker were all factors.

Almost finished couple small projects left. Started the motor in the driveway and after just a new carb kit it seems to be running great. Just gotta test her on the water now and make sure it runs under load. Installed a hummingbird with DSI that I'm excited to try out. My favorite part is the yard stick epoxied into the splashwell wood. I also went from the old pulley steering to a new Uflex setup. I'm going to splash her on saturday!!It only has a 33hp Johnson right now. This winter comin up will be the trailer and a 50 hp+ outboard....
