    A1G2 decisions. Rebuild or replace?

Could be, good point. Hopefully there was enough linear movement in the coupler to allow it to seat all the way.

    A1G2 decisions. Rebuild or replace?

I wish I would've known that in the beginning. No instructions with the kit.

    A1G2 decisions. Rebuild or replace?

The tool I used requires you to set it up by inserting the tool all the way into the coupler and then sliding the disc up to the existing gimbal bearing and marking it position. Then remove it and drill a hole through the shaft for the disc's anchor bolt to bolt through. The mark I made may have...

    A1G2 decisions. Rebuild or replace?

Yup, you're right, I think that's exactly what may have flatted the splines. Excellent suggestion! I'll have to make sure I shim the install tool next time.

    A1G2 decisions. Rebuild or replace?

Update: My issue ended up being squared off splines at the coupler. Drive would go in as far as the coupler and stop there. I was able to get a small triangular file way in there to reach the splines and take off the burrs. I'm assuming I damaged it while installing the gimbal bearing somehow...

    A1G2 decisions. Rebuild or replace?

Just curious but what are the chances that the coupler splines were damaged somehow so that it would prevent the shaft from sliding in?

I hear ya...I really hope that I don't have to go down that rabbit hole.

    A1G2 decisions. Rebuild or replace?

I was actually using a 1" pipe which showed the misalignment to port. :)

    A1G2 decisions. Rebuild or replace?

Yeah I've seen that diagram before, just hard to get in there and get a good look at everything.

    A1G2 decisions. Rebuild or replace?

This is the best shot I have at the moment of the Starboard side mount. Port side looks the same. Not sure if you can tell in the pic if they look okay or not...

    A1G2 decisions. Rebuild or replace?

Update... so a buddy with some sterndrive (volvo) knowledge popped by today and I showed him my problem. We tried raising and lowering the drive (even below horizontal) and no change. We cranked up the motor mounts and lowered them incrementally to see if the drive would find a happy place and...

Zero experience whatsoever lol. Thanks for the tip :)

    A1G2 decisions. Rebuild or replace?

Yeah, the splines in the coupler look good and there is a decent amount of grease in there but not enough to restrict anything. I can see the far end of the coupler no problem. I can't get the drive shaft any further in to the coupler for the grease to be an issue anyway. The drive splines are...

    A1G2 decisions. Rebuild or replace?

So I had the shop rebuild the top end after all due to time constraints and now I'm having issues getting the drive back in. I've spent about 10 hours trying to get the alignment right but the closest I can get it still requires 3 or 4 fingers to get the tool in and out. Not nearly as easy as...

    A1G2 decisions. Rebuild or replace?

Nope, the ujoints were fine. It's the drive shaft bearings that were bad.
