Okay got it in easily today. Just had to mess with the shift cam position and keep pushing / turning the prop shaft so that the spring of the clutch dog was compressed a bit, then was able to snug up the carrier. Everything seems to be in order now
Tried again today with the new carrier and got the same issue.... 1/8th inch gap left. Tried turning the shaft while sliding it in. I do notice that when I push the prop shaft in I can get more progress but it springs back a little.

It's a 2005 merc 115. When I pulled the bearing carrier out the prop shaft along with the clutch dog / reverse gear / etc pulled out with it. Not going to run the boat with the crack already ordered another one, maybe the new one will slide in better this one did have a good amount of carbon...
Cracked my bearing carrier putting it back onto the lower after pressing in the new prop shaft seals. Ordering a new carrier but any tips on what I may be missing? Ending up with a very small gap left when putting the carrier back onto the LU.
Got to check out the boat today. The throttle linkage bar is slipping out of the bushing that has the roller for the carb plates. Going to order two new bushings and see if it holds. If not I might try safety wire it in.

Went out on the water and cruised for about 30 minutes and the motor ran great, 3/4 throttle the whole way. I anchored for an hour and a half and when I tried to throttle up to leave, the motor wouldn't rev above a high idle...
Double check guide for shifter as others mentioned, that in combination with a proper alignment it should slide on easy. If everything is good with the shifter then you need to align gimbal bearing
Ended up sticking a 6 gallon aux tank with fresh non ethanol fuel to run and the boat ran better but still did not resolve the top end fall off. I had my wife pump the bulb as we were WOT and I feel like it did improve the symptom but it is hard to tell as it is such a minor bog to begin with...
