Transom getting replaced have ???

1987 Blue Fin S170 Aluminum
we're going to be replacing rotting transom, questions I have are:
Drilling holes in new wood transom, should I drill oversize so that the epoxy can coat the inside of hole?
if yes how much over size should I drill?
Should new wood be drilled while in the boat, back drilling through holes in aluminum skin, or should I place transom in boat , mark where holes go then pull it out and drill holes on saw horse ect..
Any and all advise is greatly appreciated.

I have the same bluefin s170, but mine is a 1986. I replaced my transom 2 years ago. I am no expert, that was the first transom I replaced. I can answer your questions with the way I replaced mine and how it worked for me.
I glued the 2 pieces of plywood together and cut the left and right sides to fit, leave top long so that you are able to pull the wood out of the boat after checking fit. Put transom in boat and drill holes. I used a wood block as a drill guide to make sure I was perpendicular to transom. Remove transom. Drill holes again 1/4” larger and fill those holes with peanut butter epoxy. When you drill the holes later 1/4” smaller it should leave you with an 1/8” of epoxy. If you're talking about drive / motor installation holes through the new wood, then here is what I did.

I marked the hole locations once the basic transom was shaped and ready to install. Then I took the new wood out and drilled oversized holes (I think 1"). I then filled these holes with thickened resin (taped off the bottom and poured them full then let them harden. Once I installed the new wood, I drilled the 1/2" holes through from the outside of the transom using a drill jig to hold the drill square to the transom.

Doing the above let my new holes drill (for the most part) down through the middle of the resin filled holes making the holes completely sealed with resin.

drill holes with everything installed or it will never line up. Some drill oversize and fill with resin and then drill again. I drilled a bit bigger and then used a thin brush and coated the holes with resin to seal. the bottom holes are the more critical ones since they will get all the water splash in the bilge and water dripping from top. so seal where you can to keep the wood dry

I have a question about a similar boat ('87 Starcraft SS-160) My transom has never been drilled for an outboard before. The P.O. only had a 35hp with tightening bolts. I am adding an '83 70HP Johnson to it. Anyone have any tips on the best way to drill for new holes in this case. I don't think I have to pull a perfectly good transom out just to drill/epoxy it....correct?
