No I dont have a media blaster but I spoke to a local guy that does own a coating company ( http://www.elitecoatingsny.com/ ) and he said he would get it down to bare clean metal, some sort of special primer and then a super durable coating for $50. How could I go wrong, I will be dropping it off on Monday.

I just got the housing back, the media blast and coating came out great. Should flow good enough for a few seasons.

You might want to grind those mating surfaces with an angle grinder with a scotch-brite wheel on it so your gaskets will seal properly. Other than that it looks pretty darn good to me!

I just bought a Sierra thermostat kit (18-3668d) to put the housing back on but have a question. The motor did not have a thermostat in it when I got it but the kit came with a 142 degree stat, should I put it in?

Well it appears that the powder coating got into the threads of the temp sensor bung and now I need to come up with a thread chaser to remove it. Any ideas on the size of the thread chaser that I will need or any other ideas to clean it up? At this point I should have bought a new one.

Measure the OD of the threads where the sender goes into the housing. Doesn't have to be a super accurate measurement.
1/2" NPT will be about 7/8" or a little over in diameter.
3/8"NPT will be around 5/8" or a little over.
Most, but not all are 1/2" NPT.

Ayuh,... I donno how Tough powder coating is,...
But you've gotta have a Clean ground path threw those threads...

A pipe tap might be too agressive,... Ya don't want to cut the threads any Deeper...
Possibly a plumber's wire brush for cleaning 1" copper fittings,...
Cut the handle off,+ chuck it in a cordless drill....
