out today with my '96 225 merc oil injected motor when suddenly lots of rattleing ,loss of power and stall occurred . got
boat back to marina with kicker and removed cowl for inspection . found hole straight thru intake manifold about 3/4 inch .
hole is thru and thru.my questions are ,what could have caused this ,is it worth replacing this part (if I can find it) would I
need to tear the motor down to see if fragments went into crank case .in leiu of all of this I compression tested the motor
a few weeks ago and found the cylinders to be between 80 and 77 psi. each cylinder was read twice in neutral no throttle
professional gauge. so now I am thinking I may need power head. any input would be greatly appriecated. thank you.

With a hole that large and the low compression readings you posted, you would be better off to look for another motor. JMO

Still runs huh? Thats pretty amazing. Two cycle motors never cease to amaze me. 77-80 lbs is pretty low for one of those. Typically is more like 95-105 lbs on the 3.0's under 250 HP. The hole through the motor is kind is deal breaker though :). Something went a bit awry. To be honest I wouldnt even bother tearing into it at this point. You know its history. Start looking for a replacement powerhead. Good news is those things are so big and heavy there isnt much of a resale market for them like there is with the 2.5's. Last one I bought I got for $900 missing the lower unit. Ran like a top.
