Sorry, it's 3am here. No need to check that clearance, you're right, the position of the shims is near the gear, not the end of the bearing furthest from the gear... You're good to go with the current shims.

Edit: I'm off the bed.

No problem. I did think about it for a little while to see if it was going to make an issue.

Up until now I hadn't even tried to fix the spacer. I thought it just wouldn't turn out right. I gave it a quick shot with a flat punch and a ball peen and it feels smooth on all sides now. That spacer is pretty soft. I called iboats and am trying to cancel the order of the bearings if not ill just pay some restocking fee which is better then $100 either way. Ill give the used bearings another shot. Back on track now..

Re: replacing oil seal in alpha one gen one upper driveshaft housing

Sorry for not updating this in the past few days. I have a few things to take care of at work that took up most of my time.

I was able to set the rolling torque on the drive gear. It was actually fairly easy. The only problem I had was getting my spanner wrench tool off after the drive gear was installed. I bought the cheap one off of ebay. It fits the large castle nut no problem but it didnt quite have the clearance when going over the u-joint yoke. So my wrench was stuck on the assembly. I had to cover up everything with plastic bags and tape and take a grinder very carefully to the spanner. With a little grinding it was able to be removed.

I took me about 20 min to get the assembly to fit in the upper housing. It really needs to perfectly straight to go in and that was no easy feat. Eventually though it slipped right in. I checked the clearance between the drive and driven gear teeth. Its exactly as aChris described. There is about 0.005" of gap when rocking the drive shaft one way then the other. So this make me feel like my shimming was correct. I also pressure tested the drive to 15psi and it seemed to hold it fine.

I installed the drive Saturday night and took the boat out Sunday in the rain. The drive seems to work perfectly! Only time will really tell but im fairly confident that all is well. Now I just need to sort out a few other small issues with the engine and hopefully she will be set for the season!

Thanks again for all of your help everybody!
