Mercruiser coupler alignment

I have aligned couplers too but now I am having problems that my friend and I cannot resolve. I recently replaced 1/2 rotted transom on 1994 pro line 2950 cuddy/v8 MC alps 1 Gen II. Outer skin (about 1/2" think) was OK. I epoxy 2 3/4" marine ply into spot that had been consumed with rot. It was a good fit. I used existing skin holes and laid inner transom half onto wet glass so that it was a good fit(about 5 lbs of torque v8 pattern. I then installed both transom halves and torque at 23 ft lbs. in fig 8. I never moved gimbal bearing. I don't think that the inner gimbal bearing has moved to outer because we were able to push spline tool all the way in (tight) to get spline marks embedded in the grease on spline tool. However, we tried to "fine tune" but now can get spline tool to seat at all. This is frustrating!!!!! It is my understanding that the back motor mounts cannot be adjusted, but what if the thickness of the material between the two transom half is off a bit, say 1/4"? I tried to be uniform but I may have made one side slightly thicker than the other. Would this be causing my alignment headaches? How can I align port to starboard? I can't find anything in SELOC?

Ayuh,... Welcome Aboard,....
In the Mercruiser installation guides it says the transom has to be 2" thick, true, 'n parallel where the half's meet...

I'm thinkin' you've found yer Problem,...
Pull the half's off, 'n Grind 'er down to true, 'n parallel....

Are ya usin' a fresh transom gasket too,..??
