Good morning. Here we go again with my beloved 9.9 that I just cant seem to get purring like a kitten. I just finished rebuilding the lower unit by replacing the seals and gaskets to prevent water from leaking into the oil in the gearbox ( This went well ). I put the motor back together and struggled to get the shift linkage back together but made sure the highest point of the coupler was 7/16" proud of the lower unit casing. The shifting still feels a little rough from neutral to forward and the same from neutral to reverse.

Once the motor started up with the water on to the motor I noticed no water coming out of the telltale on the back. My first guess would be that I didn't properly align the hole in the top of the water pump with the tube that goes up towards the engine? Any help would be appreciated.

Secondly while in neutral and pulling the pull cord half of the time it would get stuck mid pull jarring my arm pretty hard. There is a small red arm that moves back and forth when shifting and it seems while I am pulling this gets caught on the flywheel notches(I have no idea how to fix this). I know I fixed the recoil spring about 5-6 years ago and it worked for quite some time with no issues.

Lastly I have this old gas tank but the fuel hose has newish connectors on the end. It doesn't seem to couple properly as it leaves about a 1/8" gap between the tank connection point and the connector that attaches to it as seen in the picture. Is it time for a new gas tank/hose assembly after all these years?

Any info would be appreciated as I am almost at my wits end with this motor. Its a love hate relationship but id hate to get rid of a gem like this.

If THROTTLE is advanced too far the red lever blocks the recoil not the flywheel..-----Nothing wrong with tank or connecter.

if it is a OEM fuel plug and won't clip securely try bending the locking lip out a bit.... so it catches the locking ring as long as fuel is properly pulled from the tank with no air it should be ok

In order to get that lower unit back together properly you'll want to put the motor in forward and the lower in reverse (or vice verse I cant remember). This will allow you you properly screw the throttle linkage back together.

That red thing on the recoil can be held back with zip ties. It not the safest or best practice for the motor...that being said I always zip tie that thing out of the way. I am a moron, so take my advice with a grain of salt here. I had the last 15 i owned like this for a long time and never had any issues with motor not running properly.

Those old tanks have a little gap to them whenever you plug the fuel connector to it. I've never had one sit flush.

If it's gray hose replace it with the good black stuff. If it's black and looks old, Sun baked and dried out looking replace it too. In fact you just don't know how old it is, change it.

I also haven't been too happy with non OEM fittings.

Water pump telltale issue, you're probably on to what happened but make sure the little telltale tube is clear and even unscrewing plastic nipple out and starting it that way by unplug something that got plugged. You could also run it and test for an overheat.

Finally on that recoil, yeah they need repair sometime but with a 9.9 and 15's, I pull the rope all the way out and I feel the space with WD-40 as it rolls back in. Those motors are on busters!
