2005 mercury 15 hp puzzler?

I have a 2005 15 hp 4 stroke. The choke cable wouldnt pull out so i took off the cowl and found that the plastic outer sheath on it had somehow melted or fused to the cable inside. Thought it was a fluke so installed a new one and 5 minutes later the 2 became one again! Is it some electric short or? thanks in advance again and great forum. tim

That is a Tohatsu motor, maybe the Guru will jump in and help. Maybe it is too close to the head. Might have to find some high temp material to shield it.

Not familiar with this motor, but it would have to be running awfully hot to melt that cable! Lots of other things would be melted too. A motor should never run this hot, in fact you should be able to place your hand on the exhaust manifold and it should never be more than somewhat uncomfortable. If it's hot enough to melt plastic that's over 180 degrees, not good!

I'm wondering if somehow there's a ground wire off somewhere and the choke cable is acting as a ground path, with massive current flowing thru it.

Does this motor have electric start and/or a charging system? If so, I'd be even more suspect of a grounding issue.

More info: the heat isnt inside the compartment. it does have electric start and charging. I think you are right about the current somehow running thru the steel cable inside the plastic sheath and melting it to it. Do you think the current is going from the block where it holds the cable to the front where its nutted to the cowl? If also you think a ground is off where should i look? I think we are close to problem solved! Thanks again tim

emckelvy is correct. The bottom cowling is not grounded. Check the factory grounds as either no installed or painted over..
