I predict that your inner shift lever / clevis / bellcrank, whatever you want to call it is broken. The broken pieces are jamming against the housing. Let me know if I am right. Grease won't help broken parts.

and usually the LU bolts are gooped to stop the leaks...

Thanks again for all the advice everyone.

So, I over-came my power head removal fears last night and took it off. Found the problem right away:

Notice how the threaded clevis shaft broke and the clevis was allowed to bind with the exhaust housing. Also, how about that inner exhaust housing corrosion damage eh?

I just ordered most of the parts needed to get things back together. Also, ordered some rubber backed stainless washers to seal the gear case fasteners.

Two more questions:

Is it common to use some Permetex Gasket maker on the powerhead/exhaust housing gasket? If so, should I use high temp stuff?

Should I be worried about the holes in the inner exhaust housing? My parts supplier says that they are discontinued and he would not be able to find a new one.

Way to go, you got it off without breaking any bolts I assume. That's a lot of corrision down there, is it a salt water engine? If it was mine, I'd leave the exhaust housing as it looks like it'd be ok but I'll defer to others with more wisdom on it... And I have never used any gasket goop on any of my powerhead gaskets... but then I have only pulled smaller engines apart... (even though I have 4 of those 40hp's)

Yes, the motor has been in salt water, but not on my watch. I am not sure how well it was rinsed after being in the Puget Sound. This is actually my father inlaws boat, that he is letting us use. It was one of those, "If you can get her running, you can take her out" deals. Definietly has been a good learning experince.

I ended up putting her back together with some permatex #2 on the gasket due to the corroded state of the sealing surfaces. I block sanded them as best I could and then put her together and now I pray. :redface:

I did not remove the exhaust housing... I figure it will be fine.

The shifting works flawlessly with the new clevis installed. I hope to take her out on the water this evening for sea trials.
