Sloopy, the first diagram is closest to my setup, but there are some differences. According to the manual I have (Clymer) everything looks to be accounted for and in proper location to work.

That model uses a spring loaded safety slip-clutch that sits just above the pinion gear. it can be checked with a torque wrench. it should slip at 155-225 inch pounds. of course this means taking it apart again.

Well these ones I stole off of a site, but I have actory assybling manuals for some outboards I also have the actual manuals the motor companys give the mechanics, it had why more info and bettwe pictures then the manuals IBOATS sells, I got these from (subrise) the marina that burned down (it did not not spread to that area of the building)ask your outboard echanic (become friends) to let you photo copy some pictures <br />the masterteck like on that site those pictures came from,can copy them for you

Well, at long last I may have figured out the problem. 44sparky was right on the money with the slip clutch. My manual doesn't show these parts, but I think I may be missing something. The lower half of the clutch is pinned to the top end of the short pinion shaft. Between the clutch and a shoulder on the shaft is a washer. I'm assuming this is a thrust washer. Should there be a thrust washer that fits between the pinion gear and the bottom end of the shoulder on the pinion shaft?

I would like to thank everybody for their patience and persistence. Your efforts paid off. The spring for the slip-clutch was broken, fortunately I have a second motor for parts and it did have a good spring-clutch in it. When I put the motor in the test tank it worked great. 44sparky, if you were close to Iowa I'd buy you a cold one.<br />Now I'm really anxious to get my boat in the water, but I probably won't get a chance until this weekend.<br />Again, thanks everybody and Happy Motoring.
