I have a Formula 233 with a '95 Volvo 5.7GL and DPS Duoprop outdrive. After having the lower unit resealed recently the mechanic filled the drive with oil (synthetic) from the bottom, but he guessed at how much was going in and told me to check the drive after a short run.

Took the boat out for 20 minutes doing 2 runs up to max power and back down, then put the boat back on the trialer and checked the level. It was low, so I added .25 qt.

Took the boat out the next day, adding another .25 qt before leaving (oil level just showed on the dipstick after settling for 24 hours). Cruised around for about 2 hours, longest sustain run was approx 10 minutes at 3500 rpm. Came back in, and the oil was again not registering on the dipstick. Continued adding oil over the next two days, finally getting the level to show at the top of the dipstick range after adding .3 qts more (for a total addition of .8 qts. I ran the boat again briefly yesterday and the oil level has remained steady.

Before topping the drive off the boat would clunk hard into gear, now it shifts very smoothly.

The clunking from before has me worried...what are the chances I did some damage to the upper gears or clutch running it .5 qts low on oil?

Only time will tell....

It is not unusual to find low gear oil immediately after filling...it takes time for the air inside the gear chambers to bubble up out through the tubing into to reservoir....

This is a volvo drive, not a Mercruiser.

Given that they have an oil circulation system, I'd bet your drive is just fine...
