This is a post I put in the Mercury section and was adised it may get a better response here.

Hello all, new here and your forum looks like it's full of helpfull people. I have a 90 mecury sportjet that is not charging. I have a manual and the stator tested fine. The regulator had a broken wire and just plain looked bad. I ordered the Mallory replacement part number 9-17101 through I Boats and it came with no instructions / wiring diagram. The new mallory unit had an extra wire (red) than the original. Both had a grey wire, 2 yellow wires and a red wire with the same bullet connectors as the original. I pluged everything up except the extra red wire with the oposite (male v female) bullet connector and it still does not charge. I also see that the ignition box has an extra red wire that is not connected to anything but does match up connector wise with the extra wire on the mallory unit. But it has a tag saying not to hook it up to battery voltage and to see instructions to determine if it needs to be used for anything.

My questions are should it work without hooking up the extra red wire from the Mallory unit? Do they need to be hooked up together? Does the Mallory extra wire need to be hooked up to battery voltage?

Any advise is appreciated. I have called a few boat shops with no response and I called Mallory's tech line and the guy did not know and said they would get back to me. I don't want to risk damaging the new unit or ignition parts by hooking something up incorrectly.
Thanks

Re: Sportjet 90 charging issue

Please post year and serial number of engine , Also if you know the make and part number of the switchbox. I really need to do some research as being wrong here could fry the switchbox . Also if you could post a pic it may or may not help but it is worth a try .

It's a 94 non-oil injected motor/boat, serial number 0E043108. It has a CDI Electronics switch box part number 114-4953. and Mallory regulator/rectifier part number 9-17101

Thank you

Re: Sportjet 90 charging issue

Sorry this took so long , I needed to find some old notes and also take a look at my boat . The extra red wire on the switchbox is for the old type stator . DO NOT hook the regulator wire to it , You will burn up the switchbox if you do. . The red regulator wire should go to the battery terminal on the starter solenoid . I can't pull up a pic of the regulator to see the wires , Could you post one , I am wondering if you are saying that you have 2 red wires coming out of the regulator and is the "do not hook up to 12v" tag on the mallory regulator ??

OK found a pic , Take your ohm meter , switch it to volts , ground black lead , test both red leads (from voltage regulator) then test battery voltage and post results. Also there is a 20 amp fuse for the regulator be sure it is not blown .

Re: Sportjet 90 charging issue

Thanks for clearing up the mistery wire on the switch box.

To clarify, there are 2 red wires on the mallory regulator/rectifier. One has a male plug and one a female plug. One pluged right into the original wiring and the other had the oposite plug. I don't have the boat here right now to do the voltage checks, but I did check the other day and the boat keeps running even with the battery disconnected.
Wouldn't that mean the charging system was putting out voltage?
