Had a Yamaha 4Hp once that everything external checked out well after an overheat. Finally I removed the cylinder head and found that the sleeve had rotated partially in the block and the ports weren't aligned anymore. Otherwise it survived the overheat just fine. Not sure if that's possible on your motor.

The customer didn't want to spend the money. But I would have had to disassemble it and put the block in an oven. Once it's heated, the sleeve should turn. I don't know what the temp would need to be. Start at 120C and work your way up. Using a torch wouldn't work. The heat has to be even and the best way to do that is in an oven. You might want to send the wife out shopping before she catches you doing that to her stove. ;)

For good overkill heat it to 300 and try to take the sleeve OUT. Then cool the just sleeve and use Locktite sleeve retainer on the sleeve and drop it back in the right place.

-W
