How to remove rusty bolt that hold upper and lower gearcase?

Hello,

I have a 1968 18HP Evinrude motor. To service the gear case, I have to remove 6 bolts which hold upper and lower gear case together. However those are very rusty considering the age of the motor. I had tried WD-40 and PB without any luck. Can anyone suggest some other ways to remove those bolts?

You could try a hand held impact wrench.

One trick if the bolt heads are getting 'rounded' is to go from inch to mm in wrench/socket.(from 1/2" to 12mm as example)
Then use HEAT!!
A propane torch even at full blast will not damage the aluminum.

If you're talking about the slotted skeg bolts, use an impact driver - loosens them right up.

An outboard mechanic wouldn't survive one day without a hand impact screwdriver. It will take those screws right out. The driver bit rotates when you whack it with a hammer.

Then put the correct screws in. If they are rusty, somebody has substituted steel screws for the stainless steel ones that belong in there.
