Check out Foamite. http://www.foamite.com/
They have a factory in Aurora and one in Toronto on the Danforth. They'll make anything you want. Ask them about the sheets too. They have a lady that will sew anything.

Is it a V berth or an island? West Marine sells a V berth sheet that fits pretty well

Also check in the back of most boating magazines. There is almost always an ad there for custom built mattresses and sheets as well.

As another thought, check in your local area for any company that builds mattresses (such as The Mattress Factory). If you give them the dimensions, they can custom cut it for you.

I also have used Foamite. Their factory is actually in the Vaughan area (Close to Vaughan Mills). While they will cut to size, they will probably prefer to sell you the foam and have you cut it yourself if it a strange shape. The will advise to use an electric carving knife.

Another source would be to go on Kijiji and search foam mattresses or Futon Mattress. There a re a bunch of people selling these in various sizes. I was looking for a queen size for my aft cabin and saved a lot compared to buying at Foamite. I think I paid $129 and picked the firmness and thickness that I wanted. The foam mattress was not just a piece of foam but a covered mattress. I picked it up at a workshop on the Finch and Jane area. After seeing the workshop, I am sure they would be willing to make almost anything for a fair price

The foam they are talking about is similiar to seat foam (cushions). It originally comes in 'buns' that are 5' x 5' x 7' and can be cut down to any size. The matress factories I mentioned can custom build you a standard spring/foam mattress to your dimensions. Just depends on what you want. And yes, foam mattress' are comfortable, depending on the thickness, quality, and density of the foam.

Unfortunately, I didn't get the name of the workshop. I called a number on Kijiji that was advertising Foam mattresses and Futons. I will search back on my email to see if I can find where I met them. It was an area that had a lot of small East Asian factories and workshops. They were very nice and helpful

Foam quality - If you go to a company like Foamite, they have many different densities and qualities. They can help you decide by the application and the thickness. The thinner it is, the more firm you will want it. I had a sunpad made and it was only a couple of inches thick. In this case, it was a pretty firm piece of foam. But getting a foam only mattress made that is 4-6 inches, you can go softer

When I went to the workshop, they also had different firmness to choose from. Originally they gave me one that was too soft. But they let me try several until I found one that I was happy with

IMHO, the best option for a comportable mattress is one that it 6-8" of medium-firm foam, topped with 2" memory foam. Don't let anyone try to sell you memory foam that is thicker than that. True reflex memory foam only comes in 2" thicknesses.
