I thought I was over most of the problems with this engine once the defective fuel pump diaphram was found and replaced BUT NO! On my 2002, 4 stroke power thrust, 25 in shaft Yamaha (with less than 200 hours of total use)
With very low use and full flushing and care - as I went to pick up my motor from the annual service. the tech threw it into the tank and said, "this is kind of strange" you have a hole on the lower cowling and the exaust gases are coming out. I inspected it and, it did in fact no longer exhaust through the prop and all the exhaust was coming out of a dime sized hole that has drilled itself through the cowling?
I am really concerned as the engine actually sits in a lazarete - and could be dangerous as the gases accumulate.
If I put my finger over the hole, the exhaust comes out the prop, as it should. At first I was sure the problem must have been that some plug has corroded out of a hole - but we looked all over and this engine did not have any hole in this location (about 3 inches above and to the right of the exhaust overflow hole, that is supposed to be here. Anybody seen this before, and how much internal damage must be done, for these gases to get out of the exhaust tube and burn through the aluminum? Any hints and is it worth fixing? At this point I have an engine that is worth maybe $1,400.00 - and may need a lot of parts to fix.
I am really disapointed with the design of this 4 stroke and, while I doubt the other brands are really better (and Yamaha has stood behind the early repair) I just don't understand how an engine this "new" (but or course out of warranty) can be this badly broken? For all I know the internal exhaust leak that must have preceded the failure of the cowling, could have been going on for years.
All help and input would be appreciated. The engine is strong when it runs, but this type of stuff should not happen to a well cared for, flushed and serviced machine that is really had only 4 seasons of very light use.
