'86 Merc 25XD Pull Start to Flywheel connection

Hi all,

I own a 1986 Mercury 25XD outboard. I bought it last fall, the electric start worked great, but the pull start rope was gone, so I thought I would replace in case of a need for a backup starting method. I am having trouble with the final step of reassembly after getting the spring recoiled and pull rope rethreaded.

When I removed the pull start housing, it just lifted off of the flywheel (I think, unless I missed something when removing). When I put it back together the first time, I could pull the cord out, but the pawl/cam mechanism kept it from rewinding on its own (it was catching on the angled edges of the flywheel that it "fit" into). After adjusting the tension on the screw at the center of cam mechanism, I can (kind of) get the cord to rewind on its out (it is touchy), but the pull start mechanism does not spin/engage the flywheel assembly at all. So my questions are: 1) is tension on the cam screw the key to getting the cord to rewind on its own (and not have the pawls catch the angled edges of the top of the flywheel? 2) what am I missing in getting the pull start mechanism to spin the flywheel and eventually get a successful pull start? 3) anything else I need to connect to the flywheel or pull start mechanism to make a complete system?

I am a young kid, just getting into boats, this is my first outboard. I can take pictures of things if needed, just let me know what you want to see. Thanks for the help!

Here are pictures of the top of the flywheel and the pull start housing mechanism. The pawl and cam mechanism fits inside the top of the flywheel.

When you pull on the rope the middle metal piece should be stationary until the pawls slide open then everything moves. Does it do that

The center metal piece stays as pictured when I pull on the rope (obviously the pull start housing is not sitting on top of the flywheel), and it seems it will stay in that position when pulling the rope all the way out. When I release the rope to rewind, the pawls "slide open" as they shift in relation to the middle metal piece. Hope that answers your question, flyingscott

Did you put the everything together right it sounds like it is working backwards. The pawls should only slide out when you are pulling on the rope and retract when it goes in.

When I pull on the rope, the mechanism spins clockwise (see picture for reference). It seems that the pawls are turning backward/staying tucked in with clockwise rotation. They flare out when I let the string recoil/it spins counterclockwise. I have the manual and it seems like things are in there correctly - they match the pictures. I did take the mechanism apart and tried to switch the orientation - I couldn't seem to find a way to get it back together with the opposite configuration.

Any other suggestions?

I am not sure what the recoil spring is. Is that the bring spring that you have to coil up in the center of the whole pull start mechanism? It would be underneath the cam/pawl mechanism pictured (if looking at from underneath the pull start housing).

flyingscott - thanks for all your help. The spring was indeed in upside down. The problem is that, either the guy before me or I bent the spring when trying to wind it up and fit it in the housing. So for now, I'm going fishing... as in all day tomorrow. But my problem now is... when I go to manually wind up the spring and let the pull string wrap itself up, the spring slips out of the notch it sits in on the main center pole when I trying to wind the mechanism. Can I buy a "new" spring for a '84 with this type of recoil starter? I would assume a new string would stay in this notch on the center pole better. Yes?

Yes you should be able to get the recoil spring fairly easily as it fits a lot of years of that motor.

Try e-bay it may be pricey but it's pre-wound which is priceless. Part # is 24-86857T01
