In the motor above I have had the plastic impeller break on me 2x now. Is there a metal replacement and what could be causing it? Is there a screen that should be in the water input opening to prevent debri from entering?

Check out your mtr on shop.evinrude.com and look up your mtr. They have good parts diagrams.

I just looked up your mtr and there is a stainless liner in the plastic hsg and a screen on the water pickup. Check it out.

Is it the impeller itself or the plastic key driving the impeller that breaks?

Ok, took the lower end apart last night and the rubber impeller seems fine this time. Screen is still in good condition. After putting it back together it seemed like the water would come out of the pee hole fine until you had it up on the higher rpm. Then it would sputter and slow down. When in gear with load it would stop completely or trickle. Put your finger over the hole to block it, preasure would come back momentarily and then stop again. Any ideas.

Being the same pump and gear housing used for years on the 4,5/6/8, must be something 'specific' in your case. As mentioned, clean out and check the screen.
If loosing pressure when reving up, indicates air entering the housing.
With the prop in front of the intake and put in gear with more air 'created' - is the engine deep enough in water???
That engine must have water min 2" above the split between gearcase and leg 'in neutral' and the cavitation plate must be min 1" below bottom when running.

I replaced both gaskets that are between the housing the metal plate and the housing that it is bolted to. Made sure the plastic insert was in the driveshaft and the impeller. There is plenty of water about 4" above the plate above the prop. Still same problem. Screen is clear of any obstruction.

Does it mater which direction the rubber impeller blades bend when they are placed into the housing? Is it possible the tube that comes out of the housing and the metal tube that comes from the top of the motor or not making good enough seal. Could the tapered grommet between those two tubes be bad. Seems very flexible and okay to look at it.
