How do you set the points for this motor? where is the top dead center position? I assume the point gap should be .020?

There's a mark on the point cam for the older motors. Yes .020 is about right. Service manuals may still be available for details.

Re: 1992 2.5 tohatsu point setting

Well, I resorted to purchasing a service manual online and downloading it. But...the manual say with the piston at TDC, the TDC mark on the flywheel(because the cam is not removable) should align with the cylinder block-to-crankcase cover mating surfaces...what is the mark on the flywheel???
Is it the arrow that shows the turning direction?? There is no mark that clearly states TDC nor does the manual discribe it, as best as I can ascertain. thanks.

The factory manual tells you how to do it. What manual did you download?

Elvin is 100% correct. The aftermarket manuals make OK doorstops, and decent tinder for lighting the woodstove, but if you want an aid to servicing the motor, the Factory manual is the way to go.

FWIW, the points are set when they are open the most -- when the cam follower of the point set is at maximum deflection, at the top of the point cam lobe. This occurs immediately before TDC.

Well, that sucks. I must have wasted 15.00 buck on a Chiltons version of the manual. Oh well.

I have set the gap as you have described before, its really not that difficult, I was just trying to be sure that it was in time. The key is not damaged, has new points, condenser, ignition coil, plug. Exciter coil in not new but looks ok and I am getting fire. I'm assuming(did I say that word)its ok, they either fire or don't.

Anyway, it is REALLY hard to start when I do get it to start and it seems to over rev. Carb is clean and all the parts look good but I have not put a kit in it. Looks can be deceiving...very mush like women, but I digress;)

Yeah, I could take it to a shop, but whats the fun in that:)

Thanks for all you guys help,
shannon

Re: 1992 2.5 tohatsu point setting

It would be nice if everyone bought the Factory documentation. But then Chilton wouldn't sell any doorstops.

If the motor leans out, it can start to run away. Also might be a cause of hard starting. These beaters usually start fine, as long as they don't have severely fouled plugs. I would VERIFY float level, and throw in a needle/seat kit after disassembling the carb and properly soaking it in carb cleaner -- Not just a spray of the ether stuff. Also check the whole fuel system. There's a strainer in the tank on some of these that is often neglected.
