Pulled the manifold off today. Thought a core plug on the head might have been leaking. I had replaced one in the same area last year so i thought maybe same thing. Nope...found an old cracked block repair between the core plugs and the deck. I ground off all the old junk and found the crack ...about 2.5" long. It was some kind of epoxy over an old weld. At least 10 years old. What bummer. My eyes are blurry from reading posts here about epoxy repairs. Has anyone heard of a real bad failure doing this? Would it be possible for the crack to spread rapidly causing the bilge to flood quick?

Cracks in cast iron (or cast aluminum) can be arrested by drilling a very small hole just beyond the ends of the crack.

It's unlikely a 2?" crack will leak water at a rate your bilge pump can't keep up with.

I've not used it myself but a product called JB Weld is popular for repairing defects in castings. Clean the rust off thoroughly with a small disk or die grinder first, so it can adhere well.
