I have to replace the impellor and was wondering if it's at all possible to remove the drive shaft seal without removing the driveshaft from gearbox? I have access to lathes and milling machines so could make up a tool if needed.

Just pull the driveshaft out and make it easy! It will simply slide in and out.

The manual states that if the shaft is removed from the lower unit the only way to realign the drive shaft and pinion gear is to disassemble the lower unit. This is something I want to try and avoid.

Manual is full of U-know-what. The pinion gear is captive in there and cannot fall out of place.

Just had a look at an assembly drawing and the thing that worries me is the roller pin bearing that is below the seal. Removing the shaft will leave the rollers unsupported and they could fall into gearbox?

That roller bearing has pins on each end of the individual rollers that should keep 'em in the bearing w/D.S. removed.

check out the Lisle 58430 shaft type seal puller if you're unsure, as another option....couple of youtube vids on its use
