So after doing some reading here, I managed to pop the lower unit off the motor BUT the driveshaft remains stuck in the crank at the powerhead.

Motor is sitting on its head and I've given the driveshaft a good dose of penetrating oil and will let it sit a couple days.

Any other tried and true approaches?

After a couple days soaking, I'll lift the whole motor with the driveshaft then "tap" the end if the driveshaft with a hammer to try and break it free from the crank.

That's the way I would approach the problem.

Wow, doesn't take long for a post to get buried 4 pages deep!!!!???

So being anxious, I tried using an air chisel on the end of the driveshaft with a metal plate between the chisel tip and the driveshaft. No sign yet of it coming apart yet. Also tried holding the motor up with the driveshaft in one hand then pounding on a metal plate layed across the exhaust housing. Again no joy.

More penetrating fluid and patience are in order. I'm very much open to other suggestions and ideas if you are so inclined.

If it is really welded in there, then you may have to take the whole powerhead off and wedge the driveshaft out of the crank.
Picture this: drive shaft in a vise close to the crank, lots of big washers, a tie rod separator, and a propane torch.
Good luck!

Oh, I hope it doesn't come to that. I'll continue with my current approach for a few more days.

I'll resort to that if I have to in the end. What are the chances that the driveshaft splines are still good?

50-50. Mix up some ATF and Acetone 50/50 and try that but be patient. Hang the mtr by the d/s and let it sit while adding the ATF mix.

Woohoo, success is mine. Finally got the driveshaft pulled from the crank and much to my relief the splines look perfect. Didn't have to resort to pulling the powerhead off.

I let the motor sit upside down for 4 or 5 days with the crank/driveshaft soaking in PB blaster. Everyday I took the air hammer and gave the driveshaft a good "hammering". Yesterday I got it to move up/down about 1/4" and today after working it for awhile I managed to pull it out. What relief. Now on the what I started to do 5 days ago.

I'll be sure to use antiseize on the splines when putting it back together.

Make sure to install the o-ring on the top of the drive shaft.
Glad you didn't have to resort to drastic measures.

About that o-ring. I see on the parts breakdown that there is an O-ring shown but not clear on where it installs.

I took a good look in this motor and there was no o-ring and I'm pretty sure that it has never come apart before. Where on the shaft do I install it?

Should be a gruve just below the splines.

Yes there is. I'll measure the diam and buy a suitable o-ring. Many thanks.
