The flywheel woodruff key was worn level with the crank on my 1961 Johnson RDSL-23 40HP.

I replaced it with a new 5/32" by 5/8" key, which was the closest matching size I could find.

I had to do some filing on the 5/32" by 5/8" key to make it fit.

Does anyone know the woodruff key size that should fit without modification?

The one from the Johnson/Evinrude dealer fits perfectly. :)
It has some markings on it - the marked edge needs to face down towards the engine. It should be P/N 307480, only a couple bucks.

Pick one up at a dealership, it will save alot of trouble, those keys shear very easily make sure the crank and flywheel have no burs on them and be sure to torque to specs.

cknadroj, Remember to torque the flywheeel nut to its exact specification (ask the dealer), or the key will shear again.

I have a 1962 40HP Johnson (Gale) and I sheared off my key removing the flywheel the second time, as I was not LEVEL taking it off. They shear off pretty easy if under strain. And Chris1956 is correct! Torque important. My marine mech. told me to torque mine to 80pfs. That's what he told me anyway? D.

Torque for a 40hp should be 100-105 ft.lbs.

You only get a few tries before the flywheel and crankshaft become junk.
